Experimental Investigation of Fuel Impingement and Spray-Cooling on the Piston of a GDI Engine via Instantaneous Surface Temperature Measurements

In order to comply with more and more stringent emission standards, like EU6 which will be mandatory starting in September 2014, GDI engines have to be further optimized particularly in regard of PN emissions. It is generally accepted that the deposition of liquid fuel wall films in the combustion chamber is a significant source of particulate formation in GDI engines. Particularly the wall surface temperature and the temperature drop due to the interaction with liquid fuel spray were identified as important parameters influencing the spray-wall interaction [1]. In order to quantify this temperature drop at combustion chamber surfaces, surface temperature measurements on the piston of a single-cylinder engine were conducted. Therefore, eight fast-response thermocouples were embedded 0.3 μm beneath the piston surface and the signals were transmitted from the moving piston to the data acquisition system via telemetry.

Experimental Validation of a Global Reaction Model for a Range of Gasolines and Kerosenes under HCCI Conditions

Compact and computationally efficient reaction models capable of accurately predicting ignition delay and heat release rates are a prerequisite for the development of strategies to control and optimize HCCI engines. In particular for full boiling range fuels exhibiting two-stage ignition a tremendous demand exists in the engine development community. To this end, in a previous investigation, a global reaction mechanism was developed and fitted to data from shock tube experiments for n-heptane and five full boiling range fuels. By means of a genetic algorithm, for each of these fuels, a set of reaction rate parameters (consisting of pre-exponential factors, activation energies and concentration exponents) has been defined, without any change to the model form.

These fuels are produced using renewable energy sources, with the goal of making them CO2-neutral and also to reduce a significant amount of engine emissions, especially particulate matter (PM) and total hydrocarbon (THC). The objective of this work is to study the behavior and the potential of an eFuel developed by Porsche, called POSYN (POrscheSYNthetic) and to compare it with a standard gasoline.

Friction Calculations and Validation Measures on an External Component Test Bench of the Piston Pin Bearing under the Influence of Greater Elastic Deformation Caused by a Hydrostatic Bearing

Increasing combustion pressure, low viscosity oils, less oil supply and the increasing stress due to downsizing of internal combustion engines (ICE) lead to higher loads within the bearing. As the mechanical and tribological loads on the piston pin bearings have a direct impact on the service life and function of the overall engine system, it is necessary to develop a robust tribological design approach. Regarding the piston pin bearing of a diesel engine, this study aims to describe the effects of different parameters on a DLC-coated piston pin within the bearing. Therefore, an external engine part test rig, which applies various forces to the connecting rod and measures the torque on a driven pin, is used to carry out validation measurements. The special feature of the test bench is the way the piston is beared. For the first experiments, the piston crown is placed against a plate (plate-bearing); later, this plate-bearing is replaced by a hydrostatic bearing.

Friction Reduction by Optimization of Local Oil Temperatures

The reduction of engine-out emissions and increase of the total efficiency is a fundamental approach to reduce the fuel consumption and thus emissions of vehicles driven by combustion engines. Conventional passenger cars are operated mainly in lower part loads for most of their lifetime. Under these conditions, oil temperatures are far below the maximum temperature allowed and dominate inside the journal bearings. Therefore, the objective of this research was to investigate possible potentials of friction reduction by optimizing the combustion engine’s thermal management of the oil circuit. Within the engine investigations, it was shown that especially the friction of the main and connecting rod bearings could be reduced with an increase of the oil supply temperature. Furthermore, on a journal bearing test rig, it was shown that no excessive wear of the bearings is to be expected in case of load increase and simultaneous supply of cooler oil.

Fuel Injection Analysis with a Fast Response 3D-CFD Tool

Main limiting factor in the application of 3D-CFD simulations within an engine development is the very high time demand, which is predominantly influenced by the number of cells within the computational mesh. Arbitrary cell coarsening, however, results in a distinct distortion of the simulation outcome. It is rather necessary to adapt the calculation models to the new mesh structure in order to ensure reliability and predictability of the 3D-CFD engine simulation. In the last decade, a fast response 3D-CFD tool was developed at FKFS in Stuttgart. It aims for a harmonized interaction between computational mesh, implemented calculation models and defined boundary conditions in order to enable fast running simulations for engine development tasks. Their susceptibility to errors is significantly minimized by various measures, e.g. extension of the simulation domain (full engine) and multi-cycle simulations.

Fundamentals of Pressure Trace Analysis for Gasoline Engines with Homogeneous Charge Compression Ignition

Regarding further development of gasoline engines several new technologies are investigated in order to diminish pollutant emissions and particularly fuel consumption. The Homogeneous Charge Compression Ignition (HCCI) seems to be a promising way to reach these targets. Therefore, in the past years there had been a lot of experimental efforts in this field of combustion system engineering. Negative valve overlap with pilot injection before pumping top dead center (PTDC) and an “intermediate” compression and combustion during PTDC, followed by the main injection after PTDC, is one way to realize and to proper control a HCCI operation. For conventional CI and SI combustion the pressure trace analysis (PTA) is a powerful and widely used tool to analyse, understand and optimize the combustion process.

Ideal homogeneous combustion versus partly homogeneous combustion for PC diesel engines

Because of its outstanding efficiency, the direct-injection diesel engine is the preferred drive source in many fields. However, its emission behavior, especially with regard to particulate and nitrogen-oxide emissions, is problematic. A promising approach to reducing emissions inside the engine is presented by various (partially) homogeneous diesel combustion processes, which use suitable mixture formation and combustion management to prevent the formation of nitrogen-oxide and soot. In this paper, starting out from an ideally homogeneous combustion process with manifold injection, two further partially homogeneous combustion processes with internal mixture formation are examined. With regard to the maximum obtainable indicated mean effective pressure and the combustion noise, the ideally homogeneous combustion process proved - in the examined configuration - not to be desirable.

Improvement of a High-Performance CNG-Engine Based on an innovative Virtual Development Process

Methane as an alternative fuel in motorsports? Actually this solution is well known for the reduction of CO₂ emissions but apparently it does not really awake race feelings. At the 2009 edition of the 24-hour endurance race on the Nürburgring the Volkswagen Motorsport GmbH, in addition to vehicles powered by gasoline engines, introduced two vehicles powered by innovative turbo-charged CNG engines for the first time. The aim was to prove, that also an "environment-friendly" concept is able to provide the required efficiency, dynamic and reliability for a successful participation in motorsports. After the success in the 2009 edition the engagement has been continued also in 2010, this time exclusively with CNG vehicles. Focusing on the CO₂ emission, reclusively the higher hydrogen content of methane which represents the main component of NG leads to a CO₂ reduction during the combustion of about 20% compared to gasoline.

In-Situ Measurements of the Piston and Connecting Rod Dynamics Correlated with TEHL-Simulation Techniques

High combustion pressure in combination with high pressure gradient, as they e.g. can be evoked by high efficient combustion systems and e.g. by alternative fuels, acts as broadband excitation force which stimulates natural vibrations of piston, connecting rod and crankshaft during engine operation. Starting from the combustion chamber the assembly of piston, connecting rod and crankshaft and the main bearings represent the system of internal vibration transfer. To generate exact input and validation values for simulation models of structural dynamic and elasto-hydrodynamic coupled multi-body systems, experimental investigations are done. These are carried out on a 1.5-l inline four cylinder Euro 6 Diesel engine. The modal behaviour of the system was examined in detail in simulation and test as a basis for the investigations. In an anechoic test bench airborne and structure-borne noises and combustion pressure are measured to identify the engine´s vibrational behaviour.

Influence of Binary CNG Substitute Composition on the Prediction of Burn Rate, Engine Knock and Cycle-to-Cycle Variations

Since 0D/1D-simulations of natural gas spark ignition engines use model theories similar to gasoline engines, the impact of changing fuel characteristics needs to be taken into consideration in order to obtain results of higher quality. For this goal, this paper proposes some approaches that consider the influence of binary fuel mixtures such as methane with up to 40 mol-% of ethane, propane, n-butane or hydrogen on laminar flame speed and knock behavior. To quantify these influences, reaction kinetics calculations are carried out in a wide range of the engine operation conditions. Obtained results are used to update and extend existing sub-models. The model quality is validated by comparing measured burn rates with simulation results. The benefit of the new sub-models are utilized by predicting the influence the fuel takes on engine operating limits in terms of knocking and lean misfire limits, the latter being determined by using a cycle-to-cycle variation model.

Investigation and 1D Modelling Approach on Scavenging Air Post-Oxidation inside the Exhaust Manifold of a DISI Engine

The introduction of real driving emission measurements increases the need of improved transient engine behavior while keeping the emissions to a minimum. A possible way of enhancing the transient engine behavior is the targeted usage of scavenging. Scavenging is realized by an inlet- and exhaust-valve overlap. Fresh scavenging air flows directly from intake manifold through the cylinder into the exhaust manifold. Therefore, the mass flow at the turbine increases and causes a reduced turbo lag, which results in a more dynamic engine behavior. The unburned oxygen causes a decrease of the three-way catalyst (TWC) conversion rate. To keep the TWC operation close to stoichiometry, a rich combustion is performed. The rich combustion products (most notably carbon monoxide) mix in the exhaust manifold and react with oxygen so that the conversion rate of the TWC is ensured.

Investigation of Flame Propagation Description in Quasi-Dimensional Spark Ignition Engine Modeling

The engine development process has been enhanced significantly by virtual engineering methods during the last decades. In terms of in-cylinder flow field, charge flow and combustion modelling, 3D-CFD (three dimensional) simulations enable detailed analysis and extended investigations in order to gain additional knowledge about design parameters. However, the computational time of the 3D-CFD is an obvious drawback that prevents a reasonable application for extensive analysis with varying speed, load and transient conditions. State-of-the-art 0D (zero dimensional) approaches close the gap between the demand of high computational efficiency and a satisfying accordance with experimental data. Recent improvements of phenomenological combustion approaches for gasoline spark ignition engines deal with the consideration of detailed flow parameters, the accuracy of the laminar flame speed calculation and the prediction of the knock limit.

Investigation of H2 Formation Characterization and its Contribution to Post- Oxidation Phenomenon in a Turbocharged DISI Engine

In this research, simulation and experimental investigation of H2 emission formation and its influence during the post-oxidation phenomenon were conducted on a turbo-charged spark ignition engine. During the post-oxidation phenomenon phase, rich air-fuel ratio (A/F) is used inside the cylinder. This rich excursion gives rise to the production of H2 emission by various reactions inside the cylinder. It is expected that the generation of this H2 emission can play a key role in the actuation of the post-oxidation and its reaction rate if enough temperature and mixing strength are attained. It is predicted that when rich combustion inside the cylinder will take place, more carbon monoxide (CO)/ Total Hydro Carbon (THC)/ Hydrogen (H2) contents will arrive in the exhaust manifold. This H2 content facilitates in the production of OH radical which contributes to the post-oxidation reaction and in-turn can aid towards increasing the enthalpy.

Investigation of High Internal Residual Gas Rates in Rich Operating Mode for Diesel Lean NOx Trap Regeneration

For the regeneration of the Lean NOx Trap (LNT) a rich air-to-fuel ratio must be generated. This operation is very critical and has low combustion stability, especially in low load operation. A certain minimum engine load is always required for the regeneration phase. In the Real Driving Emissions this minimum engine load can be undercut over a long period of time. Hence, a reliable regeneration phase is not possible. The aim of these investigations is to extend the engine map range in which regeneration is possible towards lower loads. This is done by means of a variable valve train with second exhaust valve lift, which increases the internal residual gas amount. This in turns increases the temperature at start of combustion in the cylinder. Especially at low load and low combustion stability this leads to a stabilization of the combustion process. This advantage in combustion stability can be used for a reduction of the minimum engine load.

Investigation of an Innovative Combustion Process for High-Performance Engines and Its Impact on Emissions

Over the past years, the question as to what may be the powertrain of the future has become ever more apparent. Aiming to improve upon a given technology, the internal combustion engine still offers a number of development paths in order to maintain its position in public and private mobility. In this study, an innovative combustion process is investigated with the goal to further approximate the ideal Otto cycle. Thus far, similar approaches such as Homogeneous Charge Compression Ignition (HCCI) shared the same objective yet were unable to be operated under high load conditions. Highly increased control efforts and excessive mechanical stress on the components are but a few examples of the drawbacks associated with HCCI. The approach employed in this work is the so-called Spark Assisted Compression Ignition (SACI) in combination with a pre-chamber spark plug, enabling short combustion durations even at high dilution levels.

Investigation of the Parameters Influencing the Spray-Wall Interaction in a GDI Engine - Prerequisite for the Prediction of Particulate Emissions by Numerical Simulation

Due to the EU6 emission standard that will be mandatory starting in September 2014 the particulate emissions of GDI engines come into the focus of development. For this reason, soot and the mechanisms responsible for the soot formation are of particular importance. A very significant source of particulate emissions from engines with gasoline direct injection is the wall film formation. Therefore, the analysis of soot emission sources in the CFD calculation requires a detailed description of the entire underlying model chain, with special emphasis on the spray-wall interaction and the wall film dynamics. The validation of the mentioned spray-wall interaction and wall film models is performed using basic experimental investigations, like the infrared-thermography and fluorescence based measurements conducted at the University of Magdeburg.

Investigation on Mixture Formation and Combustion Process in a CNG-Engine by Using a Fast Response 3D-CFD-Simulation

The research institute FKFS in cooperation with the IVK Universität Stuttgart has recently presented QuickSim, a 3D-CFD-tool, that works integrated into the commercial 3D-CFD-code Star-CD. QuickSim has been developed to cover a vacancy in the market of simulation programs for engine development. The code introduces a new concept in the 3D-CFD-simulation of internal combustion engines (SI-Manifold-Injection and SI-GDI), that drastically reduces the CPU-time in comparison to a conventional 3D-CFD-simulation. QuickSim, as a 3D-CFD-tool, combines the advantages of local resolution of the fluid-dynamical field of internal combustion engines exactly like that provided by traditional 3D-CFD-simulations and the versatility and clearness of the real working-process analysis (WP) and of the full 1D-flow calculations. The CPU-time always remains in an acceptable range (few hours over a full operating cycle for a single-processor computing simulation).

Investigation on different Injection Strategies in a Direct-Injected Turbocharged CNG-Engine

Natural gas as a fuel for internal combustion engines is a combustion technology showing great promise for the reduction of CO2 and particulate matter. To demonstrate the potential of natural gas direct injection, especially in combination with supercharging, some experimental investigations were carried out using a single-cylinder engine unit with lateral injector position. For this purpose different injection valve nozzles, piston crown geometries as well as operating strategies were investigated. First experimental results show that it is also possible to better support the combustion process by providing a late injection of a part of the fuel, near ignition point, so that the additional induced turbulence can speed up the flame propagation 1 Mixture formation with gaseous fuels due to its low mass density is more critical than in gasoline engines, because even high injection velocities still produce very low fuel penetration.

Investigations on the Spray-Atomization of Various Fuels for an Outwardly Opening Piezo Injector for the Application to a Pilot Injection Passenger Car Gas Engine

Pilot injection gas engines are commonly used as large stationary engines. Often, the combustion is implemented as a dual-fuel strategy, which allows both mixed and diesel-only operation, based on a diesel engine architecture. The current research project focuses on the application of pilot injection in an engine based on gasoline components of the passenger car segment, which are more cost-effective than diesel components. The investigated strategy does not aim for a diesel-only combustion, hence only small liquid quantities are used for the main purpose of providing a strong, reliable ignition source for the natural gas charge. This approach is mainly driven to provide a reliable alternative to the high spark ignition energies required for high cylinder charge densities. When using such small liquid quantities, a standard common-rail diesel nozzle will apparently not be ideal regarding some general specifications.
